Sounds like you may have created the routes on Mapsource using a different mapset than is loaded on the GPS.
For example, if you create routes on Mapsource using the CNNA v7 mapset and then load them on to a GPS loaded with CNNA2009 mapset you get exactly the message and symptoms you describe.
Make sure your Mapsource is set to use the same mapset as is loaded on your GPS.
